In recent years, the printing precision of modern corrugated 4-color printing machines is good to the point where, for many carton box converting applications, the quality gap between flexo and offset printing has virtually disappeared. Traditionally, offset printing was considered the gold standard for high-definition graphics, while corrugated flexo printing was viewed as suitable only for simpler, lower-resolution work. However, technological innovations have fundamentally changed this perception.
Today's high-end corrugated 4-color flexo printing machines achieve registration accuracy within ±0.3 mm to ±0.5 mm, which is comparable to offset printing on corrugated board. This is made possible by servo-driven anilox roll and plate cylinder systems, closed-loop vision registration controls, and precision-ground gears that eliminate backlash. Additionally, advanced photopolymer plates with improved ink transfer characteristics and finer screen rulings allow flexo presses to reproduce line screens of 120 to 150 LPI (lines per inch) , matching offset quality for most packaging graphics.
Another critical factor is the development of high-definition flexo (HD Flexo) technology. Using thinner plates, better mounting tapes, and optimized anilox rolls, HD Flexo produces sharp dots, smooth vignettes, and clean reverse text that are visually indistinguishable from offset printing. The difference becomes even less noticeable when printing on typical corrugated substrates, where the natural roughness of the board masks any remaining minor variations.
For the vast majority of corrugated carton box applications - including retail displays, consumer electronics packaging, and food boxes - the print quality from a modern 4-color corrugated flexo printing machine fully meets or exceeds customer expectations, making offset conversion unnecessary. The advantages of flexo, such as faster setup, lower plate costs, and inline converting, now come without sacrificing print precision.
